The product quality, die life and efficiency of flat-die thread rolling are influenced by complicated parameters. The trial-and-error approach cannot meet the recent technological requirement of this industry. Therefore, the process analysis for the development of the high quality screw and nut products for special alloy steel becomes increasingly important. In this paper, 2-D and 3-D finite element (FE) simulation was performed to investigate the difference between the results. The effects of penetration depth and thread die length on the effective stress, effective strain and thread height in flat-die thread rolling process was discussed. Moreover, a strain-hardness curve was established by compression test, and the micro-hardness of rolled thread was measured to verify the results of finite element simulation for flat-die thread rolling process. The results of predicted and measured hardness were compared.
